I would just use a razor saw or dremel tool to cut the rail (and then a drop of CA to insure the rail doesn't move and short) and solder the wire leads to the joiners.

I have all three of those sets, purchased from a JC Penny catalog back in the 80's. I added small amounts of weights to the cars and to this day all work great with the exception of #6 turnouts.

Has anyone ever used hollow-core doors for modules? There are so many sizes and foam could be glued down to the top very easily. Pros? Cons?

Have you used 1x3's? I used them once. But because I'm not the smallest person in the world it really didn't hold my weight when I was leaning on it. Maybe I didn't use enough x-bracing.

That's the way the old MIT layout worked (http://tmrc.mit.edu/). They had one of the original switch panels. It was pretty awesome to watch. (I go to the club on their open house dates.) It's long gone now that everything is digital, but the panel that did the switching must have been 8 feet...

Benchridge makes nice looking stuff, however if I built it myself, that would be a good excuss to by a new tool. :mrgreen: Afterall I would have to have some sort of drilling jig so I could make to bolt holes in same locations. Ok now the wheels are turning.
