    Sketchup isn't really that good for making paper models, in my honest opinion. Can you show some screenshots of the model from sketchup, one with no edge selected and one with the faulty edge selected? It may not close properly, because Sketchup is just that, a 3d sketch program.

    Those red edges are because there are 3 or more edges there. Like one long edge and 2 shorter ones. Pepakura can't connect those, because it has been programmed that way.     you could try making clear plastic boxes? And spraycoating a model with matt or gloss varnish makes models sturdier and easier to clean.

    The original 3d model can possibly be used for making a new model, like a 3d blueprint. If you do like spaceships in general, the Homeworld series are probably a good place to start.     Maybe it got hidden by some of the larger pieces? If you press ctrl+k you can check the whole object list. Selecting all the toe objects in it should highlight them all in the development window.

    You have double the faces because 3dmax renders backfaces, which are counted as separate faces in Pepakura. I do think that there is an option to turn those off in Max though.
