Texture Flaw Chill, you are right. I see the defect on the 3d view in Pepakura. I checked the texture file, and it does not appear on the texture, so its most likely an error on the 3d model before going into Pepakura. Especially frustrating considering that it takes a ton of work coming...

Also a good point. Something that i have done, which kinda sounds odd, but there is that foam stuff you can buy to fill wholes in the side of your house and such. It expands like crazy and i've found on larger models, it works very well to fill internal structures. It provides all around...

If you feel like building some re-inforcement for it, by all means have at it! :) However i've built models on this scale before and from my experience it all depends on your methods and materials. Thickness of cardstock, type of glue used and such. However i'm not opposed to suggestions...
